In PS-PVD processing, high power plasma torch make the plasma jet was large and long which has full time to heat YSZ in vapor. However, with low power plasma torch, the YSZ particle cannot heat to full vapor phase. There exist hybrid phase constituent with droplet and gas. The deposited coating presented different microstructure compared with traditional lamella and columnar microstructure. In this study, YSZ coating deposited by both gas and droplet through adjustment the particle size and arc power of PS-PVD. It was found that the surface morphology was shown a hybrid structure consist of splat and cluster. This hybrid structure was mainly splat and cluster deposited by vapor was sandwiched between splats. The cluster was accumulated by nano particle with the size of 20 to 60 nm. The microhardness and Young modulus of coatings was also investigated.
