Summary: The Fe-based alloy coatings with a thickness of 200 um were synthesized using HVOF thermal spray process.Fe-based alloy powders with different particle size ranges were used to investigate the influence of powder particle size on the microstructural evolution in the coatings. A fully amorphous microstructure was observed in the coating synthesized using powder with a particle size of less than 25um.The micro-hardness testing showed a high value of hardness (~ 9.0 GPa) in the amorphous Fe-based alloy coatings.
